Is there any way to change the pinion gear without splitting the frame?

Yes it can be done. Raptortechnique had a writeup on how to spread the frame without taking it totally apart. You should only need to spread the frame if you have loctite on your pinion bearing, which is a very good idea by the way. You wil have to remove the motor and collective arm. Take the start shaft out by removing the e-clip inside the clutch bell. Then loosen the screws in the general area that will allow you to spread the frame enough to get the pinion, bearing and clutch bell out.
I've found the use of a snap ring pliers works great for helping force the frames apart. I also remove the 6 screws holding the servo tray in as well just to separate it from the main frame. I use the snap ring plier on the top mounting point of the servo tray as it is a narrow point to help pry the frames apart and it has worked out pretty good for me.
There is a better explanation here: http://www.raptortechnique.com/repair_pinionbbblock.htm

Never mind, going to have to split frame, Main shaft bearings are notchy. Time to order bearings, since there is no LHS.
