I was working on my Lepton last night with my new swashplate leveling tool. I set the servos to center, the swashplate level, equal lengths on the linkages, and bellcranks perpendicular as specified. When I was all done, I gave it a full pitch stroke. Full negative to full positive. Everything was good until about 75% stick when I noticed a slight list in the swashplate. At 100% there is about 2~3 degrees of tilt in the swashplate. I was unable to remove this tilt by limiting the Swash AFR setting in the Tx (Futaba 9 CHP) thinking I had too much throw.

The only geometry related issue I cna think of that might be the cause is my servo wheels. They have holes at 12 mm instead of 12.5 mm. Could this be the problem?

Any other items I should look at to resolve the problem?

Ah, found my problem. While my geometry was off a bit (.5 mm each side), that was not my problem. My problem was a bad servo. So, I'm going to replace the S3102s with something better.

How did you know your servo was bad?

Well, when it moved the extreme end of travel it stopped while the others moved, then slowly (and I mean slowly) tried to catch up. It's the airleron servo with the problem, and I was always looking at the helicoptor from the other side while working on it so I did not notice the odd behavior. It's normally only visible during extreme pitch (full throw) manuvers. But it might also explain my tendency to move to one side slowly while hovering. Of course, that could just mean I need more sim time too!

As they are pretty new servos, I may send it in to Futaba to see what they have to say about it.
