Turns out the muffler and engine were fine... found this out the hard way as I bought a new os 50 and align pipe only to have the same problem... these are now about to go for sale.
The problem is my clutch assembly is scraping up against the top of the clutch bell. I can see the metal scrapes inside the bell. I took it all apart and tried tightening it all down and it still does this.. I guess I will order another clutch assembly and see if this fixes it..

How did this turn out? Did the new clutch fix the issue?

I did get down to the bottom of it.. I was tearing my hair out taking the engine out and checking and rechecking everything.
I went so far as to buy a new align muffler and OS 50 Hyper engine and still the problem continued.
My clutch bell did have a little slop in the clutch assembly which I locktited to reslove but that also was not the problem.
It turns out the entire time it was my switchglow. The switchglow was not sending enough juice causing all the problems...
my buddy told me try his remote glow adapter and it started first turn.. I flew 5 tanks to break in the engine then started some rolls and loops and it flys like a dream.
It was a huge relief to get this airborne and finally fly it.
I believe I need to turn the mixture control ATV up on my GV-1 to get it to start, otherwise I will bounce the switchglo and go back to glow adapter..
Either way I have a new muffler and engine to sell now. ;-)
