I am rebuilding my 450 after a crash The old flybar is 1.95mm in diameter and slides through the metal head fine. The new flybar is 1.98mm and it will NOT slide through - it's almost a perfect pressed fit.
This VERY slight difference must be a manufacturing tolerance issue. I've tried polishing it with fine sandpaper and steel wool but can't reduce its diameter enough. I have a couple of new ones on order, hopefully they will be 1.95mm. Anyone experience these types of tolerance issues? Thanks. Rick

You could have ordered a Vbar. They always fit just right!
But seriously. No. When I used flybars, they always just slipped right in. Sure its the right one, and nothing in the head is buggered up? Does one end of your old flybar slip right in - I mean, up until the bent part. I'm assuming its bent - hence the rebuild.

Yes, the old flybar slips all the way through fine (up to the bend). I'm saving my $ so I can convert my fleet to flybarless, but that won't be for a while.

You are experiencing the difference in .001" (.03mm), you go from a slip fit to a press fit. One of the reasons it is difficult to alway have press fits on bearings, etc. You would be better of enlarging the hole by .001" if you have the perfect size drill. It would still work fine with smaller FB rods.
